I have made great boardracks from plastic with a router. Look up a plastics dealer in the phonebook, and get some HDPE (High Density Poly-Ethylene). I chose 1" thick black HDPE. This stuff is very machinable with a cheap router and a 1/4" straight shank bit. You will have to make a "stencil" to trace the pattern.
Sorry it took me so long to reply, just saw the post. Here's a pic. It's a 3D rendering. I made a wooden template of cheap pine from home depot and used the router's follower bearing to follow the stencil. I don't have a picture of the actual boardrack, but it'll look like this if you do a good job.[img][/img]
